Tim,

I've built several boxes for myself and friends and learned quite a bit in the process.  It really depends on the size of hole you are planning to make.  My boxes have 3 inch holes for cooling air.  Each has an 80mm cooling fan, screen and grill.  Fans are aligned for flow-through cooling.  I use a hole saw and built a jig to securely hold the box while drilling/cutting.

The biggest surprise with most "aluminum" cases is they are really heavy cardboard cases with heavy aluminum foil cutting.  When I first tried a hole safe, it grabbed and almost destroyed the case!
