I found the same thing with my OS 160 (wraparound header). A short piece of
pipe + coupler between the header and the pipe with a Dave Brown clamp at
the front of the pipe solved my broken header blues.

I am running an OS 1.40 with a Mueller header and Aeroslave pipe and one
D.Brown soft mount at about 4" from the end of the pipe. I have been
running this setup for 3 years and have not broken a header. I have about
3" of coupler between the header and pipe because it likes to run on the
longer length. Perhaps this longer coupler also gives enough to prevent
header damage.
I found on the Aeroslave pipe if it is too short it will run way rich in
the mid range.

Setup is an OS 1.40 RX, macs header & Areoslave pipe. Just wondering
whether I can get away with leaving the header uncut. The Aeroslave is so
light, I'm thinking that maybe the forces on the header will be mild enough
to leave it in one piece without risking a crack developing. Any experience
with this out there?
Also, I seem to have lost the emails re. the distance to reflector for
this pipe/engine combo. If anyone can share the info for a good starting
point, I would appreciate it. Will typically run 15% nitro in this.
