Okay, we need Doctor Mike ...
Isn't there some sort of dental mold compound that produces a nicer inside surface?
I thought I had heard about the stuff, once.
If not, try making your plaster mold, and put a smooth epoxy paint finish on the inside.

I did that with a small UltraSport canopy.
I didn't finish and wax the mold thoroughly enough;
I broke it when I pulled my second or third canopy
from it.
